Wire bundle firewall pass-through for the Subaru H6 in my RV-6A

The connectors on the wire bundle for the Subaru H6 are pretty big. I wanted to use a bulkhead seal that fits in a 1 1/8" hole since it fits tightly around the actual wire bundle. Unfortunately, the connectors are much too large to fit through that size hole. Here's how I created a pass-through for the engine wire bundle for my Subaru H6.

A blank canvas.

Marking the hole for cutout.

Cutout done. I used a drill for the corners and snips and a dremel for the side and top cuts.   Same thing from the front.

Here, I'm fabricating the filler plate for the passthrough. I used .016 stainless steel,

Plate completed. The cut in the side is so that the plate can be slid over the wire bundle

I then slid the connectors and wire bundle through the cutout. The blue tape is there to protect the wires (and my hands). That thin stainless steel is pretty sharp.   Starting to fit and drill the filler plate

Fitting the bulkhead seal to the plate.   The stainless steel is too thin to countersink so I fabbed this doubler plate from .032 aluminum.

Then I dimpled the firewall...   ...and installed the doubler plate.

Doubler from the rear   Filler plate, bulkhead seal, and grommet screwed in place. I later went back and used high temp silicon sealant to seal it all up.

Farther off shot   From the rear. Yes, there should be a grommet there too but I hadn't put it in yet.
